EVA & Phylon Midsole Manufacturing for Lightweight Footwear

EVA (ethylene-vinyl acetate) and Phylon are the workhorse foam systems of modern footwear. SoleForge molds both in-house, from single-density injected EVA for value sneakers to multi-density Phylon midsoles with embedded TPU shanks for performance running. We tune density, hardness, and geometry to your weight, cushioning, and price targets, then deliver consistent, color-matched soles at production scale.

Why buyers spec this material with us

  • +Injection EVA and compression-molded Phylon under one roof
  • +Density (C-grade) and hardness (Asker C) tuned to your cushioning brief
  • +Single, dual, and triple-density constructions with TPU shank/insert options
  • +Pantone-matched coloring, marbled, and translucent finishes
  • +Low rebound to high-rebound foams for comfort or energy-return positioning
  • +Lightweight builds — Phylon typically 15–25% lighter than equivalent EVA

In detail

Engineering, options & quality

Injected and compression-molded EVA and Phylon midsoles — the lightweight cushioning platform behind running, walking, and casual sneaker programs.

EVA vs. Phylon — how to choose

EVA is foamed in a mold to a stable, slightly firmer cell structure: economical, durable, dimensionally stable, and ideal for casual, kids', and value sneakers. Phylon is compression-molded from pre-expanded EVA pellets, then heat-compressed and cooled — yielding a softer, lighter, springier midsole favored for running and athletic lines. We help you pick based on target weight, cushioning feel, abrasion needs, and landed cost, and we can blend both (e.g. a Phylon midsole on an EVA value tier) across a single collection.

Density, hardness & geometry tuning

Cushioning is engineered, not guessed. We control foam density and Asker-C hardness, sculpt the midsole profile (heel stack, forefoot drop, sidewall flare), and add geometry like flex grooves, crash pads, and contoured footbeds. Dual-density builds pair a softer top layer for comfort with a firmer base for stability; triple-density adds a medial post for motion control in walking and lifestyle shoes.

Inserts, shanks & hybrid constructions

We over-mold and insert TPU shanks for torsional rigidity, Pebax or TPU plates for energy return, and visible-window air or gel units for marketing-led performance stories. Phylon can be cupped with a rubber outsole, sidewall-painted, or finished with a sock-liner cavity for drop-in footbeds. Tell us the experience you want at the wear-test stage and we engineer the stack to deliver it.

Color, finish & quality control

Foams are color-matched to Pantone with options for marbled, speckled, translucent, and two-tone effects. Every batch is checked for density tolerance, shrinkage, hardness, and color consistency; split-tear, compression-set, and SGS/ITS abrasion testing are available to your spec. This keeps the same sole looking and feeling identical from first sample to repeat bulk order.

FAQ

Questions buyers ask

Common questions about eva & phylon soles. Need something specific? Ask our team in your quote request.

What's the difference between EVA and Phylon midsoles?+

EVA is molded directly into shape and tends to be firmer, more durable, and lower cost — great for casual and value footwear. Phylon is compression-molded from pre-expanded EVA, making it lighter and springier, which is why it dominates running and athletic midsoles. We produce both and will recommend the right one for your weight, feel, and cost targets.

Can you match a specific cushioning feel or hardness?+

Yes. We tune foam density and Asker-C hardness and can build single, dual, or triple-density midsoles. Send us a reference pair or a target hardness and we'll dial the sample in over development before locking it for bulk production.

Do EVA and Phylon soles meet international compliance requirements?+

Our foam compounds can be supplied REACH-compliant and tested through SGS or ITS for abrasion, compression set, and restricted substances. Certifications such as ISO 9001 and BSCI cover the factory; product-level testing is arranged per order.

What is the minimum order for custom EVA or Phylon soles?+

Custom-molded soles follow our standard MOQ of 500 pairs per style and color. Tooling for a new last/sole shape is quoted separately and amortized; existing molds can run smaller repeat batches.
